DC Withstand Voltage & Insulation Performance Test of QS Antispark High Current Connectors


High-voltage DC energy storage systems, 600V+ electric vehicle battery platforms and DC fast charging piles put forward strict requirements on connector insulation and dielectric strength. Insulation aging, insufficient creepage distance and defective plastic housing will lead to breakdown discharge, leakage current and even electric shock risk for maintenance personnel. Insulation failure is one of the hidden hard-to-detect faults in high-current connection applications, which requires standardized factory withstand voltage testing for each batch of finished connectors.


Two critical insulation indicators to evaluate high-current connectors:

  1. Insulation Resistance: The resistance value between live terminals and the outer plastic shell, measured under 500V DC. Higher value means better isolation and lower leakage current.
  2. Dielectric Withstand Voltage: The maximum AC/DC voltage the connector can endure for a fixed time without breakdown or flashover, reflecting the safety margin under transient voltage surge.


YOUWEI’s quality control department carried out full-parameter insulation testing on QS Antispark connectors in line with IEC 61984 connector safety standard:

  1. Insulation resistance test: All QS models reach ≥2000MΩ at 500V DC, far exceeding the industry minimum requirement of 1000MΩ, effectively suppressing micro leakage current in damp environments.
  2. Dielectric withstand voltage test: Every QS connector sustains 2000V AC applied for 60 seconds without breakdown, flashover or buzzing discharge, fully compatible with 600V DC rated working voltage of energy storage and EV systems.


Design highlights that guarantee excellent insulation performance of QS series: First, we optimize internal creepage and clearance distance between adjacent poles according to high-voltage safety norms, eliminating air gap breakdown under transient voltage spikes. Second, high-purity insulating nylon/PBT base material with low dielectric constant avoids partial discharge inside the shell under long-term high DC voltage. Third, the overall integrated injection molding structure reduces assembly gaps which easily absorb moisture and degrade insulation performance.


Insulation performance will slightly decline in long-term high-temperature and high-humidity working conditions. For fully sealed tropical energy storage containers and high-humidity underground charging equipment, we can upgrade QS connectors with hydrophobic insulating coating to further lift insulation stability in harsh climates.


Each batch of QS antispark connectors is 100% inspected for withstand voltage and insulation resistance before delivery, and we can issue factory test certificates and third-party lab test reports upon customer demand.
